The firmware level on my R100 is 4.3_i1. My best guess is that DOT 6.5 and newer has a download command which repartitions the CF card appropriately. Since this R100 is our production filer, I'd appreciate a more definitive answer before upgrading from 6.4.5.
There are various files in /etc/boot/x86/ which end in ".cmds", which include comments that make it pretty obvious that someone, somewhere in NetApp knew, at one point in time, about the partition issues, and the transition from a four partition layout to a single partition layout. Does the front line tech support lack adequate access to the knowledgeable engineers? Or has that knowledge left the company contained in the brains of some engineers?

256MB CF requires at least min rev of OFW 4.2.1. What version of motherboard firmware do you have on the R100?

Can you say for which versions of Data OnTap this is true? It doesn't appear to be true for 6.4.5. If I install a 256MB CF card with just one partition, and then run download, it fails with an error that makes it sound like the CF card wasn't even inserted.

When you run download, the command kicks off another process that repartitions the card for you.

You may have already solved this issue, but I was recently poking around at the same problem for us. I was able to put the 32MB CF card on a Solaris box, use the 'dd' utility to make a bit for bit copy of the CF card onto a file. Then I put the 256MB CF card on the Solaris box, and used 'dd' to copy the file onto the 256MB CF card. I then installed the 256MB card on my R100 running DOT 6.4.5, and was able to run the download command successfully.
The problem, I think, is that the newer releases (> 6.4) expect a different partition layout, and that 6.4 wants to see four partitions. Obviously there are other ways to create the partitions, but dd was simplest for me, copying the data as well as the partitions tables.
I'm hoping that when I upgrade to 6.5 or 7.x, the upgrade process will repartition the CF card as necessary. I've got a call into NetApp about this, but have been waiting (since Feb 1, 2006) for an answer.
